š Fertilizer Plant Commissioning Series (Part 2/4) š§ Controlling Moisture: The Hidden Factor Behind Granule Quality After stabilizing the batching section and achieving accurate raw material dosing, the next challenge was ensuring consistent product quality during the granulation process. In fertilizer manufacturing, even small variations in moisture content can significantly impact granule formation, drying efficiency, and final product specifications. During commissioning, fluctuations in moisture levels were creating inconsistencies that affected downstream process stability. āļø Engineering Assessment The granulator relied on a controlled water injection system where both flow rate and water temperature played a critical role in achieving the required product moisture. A detailed process review identified several factors contributing to moisture instability. š Key Challenges Identified ā Variations in water flow supplied to the granulator ā Inconsistent water temperature during operation ā Process parameters requiring optimization during startup ā Moisture fluctuations affecting granule formation and product consistency Rather than compensating for these variations later in the process, the objective was to stabilize moisture at its source. š§ Actions Performed ā Optimization of water flow control parameters ā Verification and adjustment of flow measurement accuracy ā Stabilization of water temperature supplied to the granulator ā Fine-tuning of process settings based on production requirements ā Continuous monitoring of moisture behavior throughout production š Results Achieved ā Improved granule consistency ā More stable dryer operation ā Reduced process variability ā Enhanced final product quality ā Increased confidence during plant startup and commissioning This phase highlighted an important process engineering principle: š” Product quality is often determined long before the product reaches the packaging line. When moisture control is stable, the entire production process becomes more predictable, efficient, and easier to optimize. š In Part 3, I will share how relocating temperature sensors and optimizing Riello burner performance significantly improved dryer stability and process reliability. #Automation #Instrumentation #ProcessControl #Granulation #FertilizerIndustry #IndustrialAutomation #Commissioning #ManufacturingExcellence #ProcessEngineering #ProductionOptimization #EngineeringLeadership #IndustrialMaintenance
